When barcodes fail to scan, check the ribbon first
A barcode that scans at the printer but fails in the field usually has one of six ribbon-related causes. Before replacing your scanner or calling IT, check these issues first — most can be resolved in under 10 minutes.
1. Wrong ribbon type for the label substrate
The most common cause: using wax ribbon on synthetic labels or resin ribbon on uncoated paper.
Wax ribbon on synthetic (polypropylene/polyester) labels: the wax ink doesn't bond properly to the smooth synthetic surface. The print smears, has poor density, and may transfer to adjacent labels.
Fix: switch to wax-resin (CW-20, CW-22) or resin ribbon (CW-28, CW-33) for synthetic substrates.
Resin ribbon on uncoated paper: resin requires high temperature to bond. On paper, this scorches or tears the substrate at the pressures needed for proper resin transfer.
Fix: use wax (CW-11, CW-12) or wax-resin for paper substrates.
2. Print density (darkness) set too low
Most thermal printers have a print density or darkness setting (typically 1–30 or 0–100 scale). If set too low for your ribbon type, barcodes print with insufficient ink density — they'll look faded and won't scan reliably.
Fix: increase print density by 2–3 steps and print a test label. Run a scan test. Repeat until all bars and spaces in the barcode are sharp and well-defined.
Note: each ribbon grade has an optimal density range. Premium ribbons (CW-22, CW-25) are formulated to perform well at lower density settings — reducing printhead wear while maintaining scan quality.
3. Print speed too high for ribbon grade
High print speed reduces the time the printhead contacts the ribbon — which means less ink transfer per label. At excessive speeds, barcodes come out with thin, uneven bars that scanners struggle to read.
Fix: reduce print speed by 25% and retest. Wax ribbons handle high speeds better than resin. If you need maximum speed, use an economy wax ribbon like CW-11 optimised for fast printing.
Rule: always test ribbons at your production print speed, not at test speed. A ribbon that performs well at 4 ips may fail at 8 ips.
4. Ribbon wrinkling causing void spots in barcodes
Ribbon wrinkling creates voids — areas where no ink transfers — within barcode bars. A single wrinkle can make an entire batch of labels unscannable.
Causes: mismatched winding direction (inside wound ribbon in a printer requiring outside wound), incorrect ribbon tension, worn or dirty platens, or excess heat causing ribbon to buckle.
Fix: verify winding direction matches your printer requirements. Check ribbon tension settings. Clean the platen roller and printhead with isopropyl alcohol. If wrinkling persists, the ribbon may be defective — contact your ribbon supplier.

5. Inconsistent ink coating on low-quality ribbon
Low-quality or counterfeit ribbons often have uneven ink coating — thick in some areas, thin in others. This creates barcodes with inconsistent bar width, which scanners struggle to decode correctly.
Symptom: barcodes sometimes scan, sometimes don't — even from the same roll.
Fix: switch to a consistent-quality ribbon. CW-series ribbons are manufactured to ±5% ink coating tolerance — every label prints with the same density as the first.
Test: compare print quality from the beginning, middle, and end of a ribbon roll. With quality ribbon, all three should be identical.
6. Wrong ribbon for environmental conditions post-print
A barcode that scans perfectly when printed may fail after exposure to its environment. This is not a printing issue — it's a ribbon selection issue.
Examples: wax ribbon on labels stored in cold storage (condensation causes wax ink to flake off). Wax-resin ribbon on chemical drum labels (solvents dissolve the ink). Wax ribbon on outdoor asset tags (UV and weather cause rapid fading).
Fix: match ribbon to post-print environment, not just the label substrate.
